Ive seen manufactures press square holes into medal

Ya I did about 200 of them in 1/4" steel. Drilled round, then had to file square. And yes it sucked as much as you think it would, maybe more.

I hope you got paid to do that...I dont think id have the patience.

No, they were a fence post bracket that I made for myself. Wish my buddy's shop had their plasma table cutter at that time though :S

Not in steel but you get the for wood. It's a drill bit with a square chisel attached to square off the hole.
