It is not really a design problem, but a material problem. Seems hit or miss as far as 4L60E's having this issue and I would bet that there are manufacturing defects that are causing it. Spot welds are not the cause of the problem. The spline in the shell strip. They were cut into a formed steel part. If the die that formed the area for the spline was not kept in tip top shape, it would make the bore small resulting in a reduced wall thickness once the splines were cut in. The aftermarket shells are slightly thicker in this area as well as heat treated for more strength.
