loud knocking in 4wd

loud knocking in 4wd
hi guys
I've been lucky enough to get given a 2000 chevy blazer and its great! The only problem is when I put it into 4x4 there is very loud knocking noise from the front which is worse the faster I go or when steering.
Its the 4 button type with auto 4wd. After reading through the posts here I have replaced the vacuum pipes and the electronic unit on the bulkhead.
So far no joy.
I have checked diaphram unit under battery and this appears ok and cable moves freely, if I apply vacuum manually to this diaphram its works the 4wd and its not as noisy in operation!
Today I jacked it up and had a look, there is a switch screwed into cable housing? at the front diff, it has a ball in the end which moves freely. might it be this??
My thoughts are that for some reason when I try for 4wd its only partially engaging? or front diff is damaged?
Any suggestions really appreciated as I'm stuck

With car jacked up on stands all round and driven I am now confident the noise is coming from the transfer case, I remove filler/level plug on case and no fluid came out, so I stuck my finger in to see if any fluid, there was. Should it be red? I know it needs specific oil but its not easily available here.
Is it possible that when I try to go into 4wd that something is faulty and its half and half between 4hi and 4lo??
As its quite and faultless in 2wd!
