Great build. Some well thoughtout and impressive work!

You said cutting the bumper metal with an angle grinder, but you could also do some of the longer cuts with a carbide tipped metal blade on a circular saw. Saves a bunch of time and easier to keep straight

Example...

Thanks for the compliments!

It's funny you said that about the circular saw cause after looking for better options over the weekend I went first thing Monday morning and bought the $40 blade and it was so much faster and like you said much straighter!

Sadly I spent my day today fixing the power seats in my bosses 5series so the only touching of the bumper was to move it outta my way

so a normal circular saw has enough power to cut 3/16 steel? good to know, might have to try and find me one of those blades

I have a worm drive circ saw and it works great! It's actually a little lower rpm than a standard circ saw which is better cause the blade is rated at 5800 max rpm and my saw is like 5400. The blade is a bit dull now but I cut at least 160-180inches so for $40 it easily paid for itself in time and less cutoff wheels.

Oh and I picked mine up at Home Depot but any big hardware store should carry them.

Got a good bit done on the bumper today. I've still got to cap the ends, trim along the fender line, gusset, add a strip below the tailgate and build mounts but you can pretty much see what it's going to be when finished. Overall I'm very happy with it.

Got a bit more done today. Still got a bunch of grinding to do and I have to add a strip below the tailgate but all of the hard stuff is complete!

You can see where I cut out slots so it will slide into the bolts that hold the factory bumper end caps on so I can utilize them and keep the bumper nice and tight to the body.

The passenger side is done as well I just haven't taken pics of it. Hopefully I can get the rear finished up tomorrow and put some paint on it for now until I'm ready to add clevis mounts and a receiver.
