Careful with the silicone, as it can lead to possible residue on the lens after.

Thanks for the heads up, I didn't think of that! What if I were to get everything all finished up, and run the lights for a couple hours or so without the housing lens on? To cure the silicone...

I managed to get the shroud to fit, and it looks pretty sexy, but the issue I'm having is that because the headlight it on an angle inside the housing, the outside front edge of the shroud touches the lens. The lens has a recess for the lens of the projector, just not in the right spot.

I may try and get creative and heat form a piece of plastic to make my own shroud...everything will be black inside the headlight anyway.

Any insight will be great!

I "cured" some headlights that I used some silicone to seal around the projector, and didn't have any issues. Some people would get a slick on the inside of the lens from silicone. JB weld or aluminum tape work well for sealing.

Can you not trim the shroud more, still covering the projector but clear the lens?

I would probably end up cutting a larger hole in the back of the housing to recess the whole projector another 1/8 - 1/4" depending on how much clearance you need. That way you don't have to cut any of the shroud and the fitment on the projector is still correct.

Kyle, I ended up building a 3 point mounting bracket for my FXRs. Two points on the bottom, which could be adjusted for side to side adjustment, and also rotation (by raising one or dropping the other with tapped holes in them) and one on the top for up and down adjustment (also tapped for simple adjustment after sealing them up.) I'm sure you've probably seen it done before.

All the shrouds that are available for the x series lens extend too far past the projector lens holder and touch the clear headlight lens. The shroud clips onto the projector lens housing...

I was thinking I could do that as well, but being it sees a lot of off road adventures, it has to be nearly waterproof, and a bigger hole gets trickier to seal. And I've already chopped a huge amount of the shroud to make it fit, so it would only be a little more trimming to sink it deeper.

To clarify, you can see in the pics how far the projector sticks out:




Without the shroud, there is enough room for the projector, but the shroud touches once it's installed.
I think my best option is to sink the projector into the housing a bit further. Asthetically, I think it will look better as well.

Hacked up the housing some more today. Got it so I have choices how I do a shroud now. Not I just need to make a couple brackets, ideally CNC, but I may just hack them out:
